Failure Case Studies

In 2025 we trained several hundred mechanics across Poland and abroad. These sessions became an excellent opportunity to exchange experience and discuss the most common problems mechanics face with timing and cooling systems.

y combining the growing technological complexity of modern engines with hands-on workshop knowledge, we identified the most frequent sources of failures – a selection of which we describe below to support diagnosis and reduce the risk of costly breakdowns.

Symptoms & consequences:

  • Coolant temperature rising abnormally, especially at low speed
  • Shutter ring stuck in closed position -> no flow -> overheating
  • Solenoid supply wire fracture in remanufactured pumps (<20,000 km)
  • No visible external leak - fault often misdiagnosed as thermostat or head gasket

Root cause – why the shutter seizes:

Modern cooling systems operate at higher pressures and wider temperature ranges (up to 130-140 degrees C). Rapid heat/cool cycles cause coolant foaming and deposit formation on all internal surfaces. Without flushing the system when replacing the pump, old deposits remain and immediately block the shutter ring guide rails. In remanufactured pumps the solenoid (electromagnet controlling the shutter) is typically only ‚repaired’ or replaced with a used unit – without full quality control.

Best practices – P669 pump replacement:

  • Always flush the cooling system completely when replacing a shutter-type pump
  • Drain fully: radiator, engine block and expansion tank
  • Fill with a non-acid flushing agent (aluminium-safe), run to operating temperature, drain
  • Repeat flush with demineralised water 2-3 times until outflow runs clear
  • Refill with fresh coolant (e.g. G13 for VAG) mixed 50:50 with demineralised water
  • Bleed system under vacuum for best results
  • Always fit a new HEPU pump - never remanufactured for this application
