Failure Case Studies

In 2025 we trained several hundred mechanics across Poland and abroad. These sessions became an excellent opportunity to exchange experience and discuss the most common problems mechanics face with timing and cooling systems.

y combining the growing technological complexity of modern engines with hands-on workshop knowledge, we identified the most frequent sources of failures – a selection of which we describe below to support diagnosis and reduce the risk of costly breakdowns.

Symptoms & consequences:

  • Tensioner stopper visibly at extreme deflection after only a few thousand km
  • Belt skip › serious engine failure
  • Problem appears thousands of km after workshop visit – hard to attribute responsibility

Root cause – why the bolt loosens:

The tensioner mounting bolt has a factory adhesive coating on several threads to prevent self-loosening. If tightened into a contaminated thread, the adhesive cannot bond correctly and the self-locking function is lost. Other causes include: undertightening (uncalibrated or estimated torque), stripped thread in the head or tensioner bracket, and incorrect tensioner position outside the working range.

Best practices – 2.0 TDI tensioner bolt:

  • Always use a new tensioner bolt with factory adhesive coating
  • Clean the thread cavity thoroughly before assembly (brush + thread cleaner spray) – do NOT re-tap
  • Use a calibrated, verified torque wrench – follow manufacturer specification
  • After setting tensioner, rotate engine manually 2-3 full turns and recheck tensioner indicator position
  • Treat tensioner, rollers, belt and water pump as one service package – never replace individually
