EGR and EGR Coolers

The EGR (exhaust gas recirculation) valve routes a portion of exhaust gas back into the intake to lower combustion temperature and reduce NOx formation. In many diesel applications, this valve incorporates a coolant-cooled heat exchanger – the EGR cooler – which means engine coolant flows in direct proximity to exhaust gas. When the EGR cooler develops an internal leak, the failure sits at the exact intersection of the exhaust and cooling systems, and the symptoms are easy to misdiagnose.

A leaking EGR cooler produces boiling coolant in the expansion tank, combustion gas bubbles in the cooling circuit, and fluid loss without any visible external leak – symptoms that are functionally identical to a blown cylinder head gasket. The difference matters enormously: one diagnosis means an EGR component replacement; the other means stripping the top of the engine.
